LESSON 8 OF 10

Structural Repairs and Outsourced Special Processes

YOU WILL BE ABLE TO
  • Identify structural damage, material, and load-path function before repair.
  • Control special processes through an authorized repair scope.
  • Verify outsourced work using inspection results and acceptance records.
TOOLS AT THE BAY
  • Inspection light — Illuminate accessible frame members, attachments, and repair areas during damage assessment and workmanship inspection.
  • Inspection mirror — View accessible concealed faces and attachment details without treating limited visibility as proof of soundness.
  • Tape measure — Document damage location and repair geometry for comparison with the authorized repair plan.
  • Straightedge — Help identify local distortion or misalignment for further evaluation.
  • Camera — Record damage, preparation, accessible workmanship, and identifying details to support the repair record.

A special process is one whose important results cannot be fully established by a simple final visual check. Structural welding, heat-related straightening, and some coating or bonding operations require control of the procedure, personnel, materials, and process conditions.

Before repairing a frame or attachment, establish the material and construction, the defect extent, and the member's function in the load path. Do not assume that a visibly similar steel section permits the same welding or heating method, or that a welded patch will stop a fatigue crack.

A structural crack may indicate overload, restraint, misalignment, or a stress concentration. An authorized repair plan should address the cause and define repair geometry, preparation, permitted materials, process requirements, and inspection; adding reinforcement without analysis can move the stress concentration into adjacent structure.

Select nondestructive examination according to the material, defect orientation, access, and governing acceptance criteria. Dye penetrant can reveal suitable surface-breaking discontinuities on nonporous surfaces but does not establish freedom from internal defects; magnetic particle examination is limited to ferromagnetic materials.

Outsourcing does not remove the shop's responsibility to define and verify the purchased work. Send the contractor a controlled scope with applicable qualifications, inspection stages, acceptance criteria, and required records, then check the returned work against those requirements rather than accepting an invoice as proof of conformity.

How It Works

Why special processes need control

A special process produces important results that cannot be fully established by a simple final visual check. Structural welding, heat-related straightening, and some coating or bonding operations therefore require control of procedures, personnel, materials, and process conditions. A smooth weld can conceal conditions that affect structural suitability.

Repair the cause as well as the damage

Before repairing a frame or attachment, establish its material, construction, damage extent, and function in the load path. Cracking may reflect overload, restraint, misalignment, or a stress concentration; covering the crack does not necessarily remove the forces that caused it. Reinforcement changes how loads pass through the structure and can shift damaging stress into adjacent material.

Examination and outsourced acceptance

Select nondestructive examination according to material, defect orientation, access, and governing acceptance criteria: dye penetrant can reveal suitable surface-breaking discontinuities on nonporous surfaces, while magnetic particle examination is limited to ferromagnetic materials. Neither a smooth appearance nor a passing surface examination alone establishes structural suitability. Outsourced work requires a controlled scope and review of returned work and records against defined requirements, not acceptance based on an invoice.

⚠ CAUTION A smooth weld appearance or a passing surface examination does not by itself prove that a structural repair is suitable.

SymptomCheckSpec / ExpectedLikely cause & fix
A crack returns near a previous patch or reinforcement.Review the previous repair authorization and assess the member's load-path function, damage extent, alignment, restraint, and likely loading cause.Obtain an authorized repair plan that addresses the cause and defines geometry, preparation, permitted materials, process requirements, and inspection before further welding, heating, or reinforcing. The original loading cause may remain, or added reinforcement may have moved the stress concentration into adjacent structure.

A replacement section looks similar, but its material identity is uncertain.Establish the material and construction before selecting a welding or heating method.Visual similarity does not establish that the same welding or heating method is permitted; use an authorized repair method.Similar appearance can conceal material or construction differences that affect process suitability.
Basis: General shop practice (not from a downloaded manual)
A repair is proposed for release solely because it passed dye penetrant examination.Confirm that the examination method suits the material, defect orientation, and access, and review the results against the governing acceptance criteria.Dye penetrant can reveal suitable surface-breaking discontinuities on nonporous surfaces but does not establish freedom from internal defects.Surface examination results are being treated as proof of overall structural suitability.

A contractor returns repaired work with an invoice but incomplete acceptance records.Compare the returned work and documentation with the subcontract scope, qualifications, inspection stages, acceptance criteria, and required records.Verify purchased work against defined requirements and retain repair authorization, contractor records, and acceptance evidence. The purchasing scope or return review did not adequately control the special process and its evidence.

Common Bay Mistakes

  • ✕ Treating a smooth weld as proof of structural suitability.
  • ✕ Choosing welding or heating methods by material appearance.
  • ✕ Adding reinforcement without evaluating the load path.
  • ✕ Accepting a contractor invoice as conformity evidence.

Quick Check

What should happen before welding a cracked structural attachment?
A contractor returns a smooth-looking repair with a passing surface examination report. What is the appropriate acceptance action?
